Ive recently brought a zxr400 and thought the same thing. im not a big fan of the box back ends and saw the AMS motorsport back end which personally, i dont think flows with the bikes lines. With that i thought id put my DT A level skills to the test and build my own back end. Its not finished, i just need to paint it, but i cut a damaged panel and moulded it to a gsxr 1000 back end. I created a small undertray to house the light underneath and im going to buy a tail tidy when i return from holiday. What do you think? Image

Make your "mock" up from cardboard.

You can "mash" shape it any way you want , drill holes where needed and even get the thickness sorted. bond it together with gaffa tape or what ever - it doesn't externally need to look nice.

Once you have your completed section in cardboard , you then need to coat the inside with an oil of some sort - very light or the cardboard will turn too pulp.

Once that is done, refer back to your primary school days and make stripes of newspaper and a bucket of wallpaper paste.

What you want to do is make a "papier mache" mould of the internals of your design. This gives you a "negative" of the original shape.

Once dried it should fall out easily enough.

A light coat of varnish on it then you can apply the FRP (can't remember name) primer coat that the gel coat doesn't bond too.

After that you apply the FRP to the thickness you established on your cardboard mock up.

Sounds all a bit long winded - but this way you get exactly what you want and not somebodies else's interpretation.

You can of course find another tail unit you like and adapt it, but I don't think that was your original intention.

Or, you can use foam. Easy enough to shape and once its right you just layer up the fibre glass/carbon on top. How do you get it out you ask? Use petrol or even thinners i think melts it away. Or you could just hack away at it till its all out.

How do you make the negative? If the foam is making contact with fixing points then when you melt it away that thickness of foam becomes redundant and the fitting is loose :smt017

You cut the foam to size, obviously you need to measure etc. but i see your point.

this is it here, the technique:
