The first, last and ONLY set of USD forks I ever changed seals on was on my old TZR125RR 4DL.

Not sure if they are different to the ZXR forks? (I know one side only was sprung, the other was damped?)

We just split them with 2 people (tug of war) and then changed seals and put back together.

Took us about 1 hour between 2 of us.

NEVER again though. lol

Thanks for the info here guys, my fork is almost leak free now :excited

Got a local bike shop to use the proper tool to push the seal in for me, so I know it went in straight and undamaged etc. (just bunged him a fiver for his trouble)

Created funky fork compression method (fat bloke and floor with me trying to put the bolt in didn't work :smt003) so got the bolt to bite up with the cap on the end of the damping rod all nicely in place, tried to tighten it with a ratchet/torque wrench but the internals were spinning so my friend said he'd buzz it up with his small airgun. Put the gun on gave it a couple of flicks and.... PING... then lots of free spinning on the gun :smt013

Damn bolt snapped clean in two (doh! I guess even just flicking it on the small gun set to low, was too much for the bolt) (I think the manual says 25ftlb on that one)

Took it apart again with horrible visions of damaged threads, half snapped of bolts stuck in the damping rod etc and luckily it broke further down the bolt towards the head, so I just unscrewed the bit that was left in the rod end with my fingers and am now waiting for the new bolt (£1.60) from Z-Power with a new copper gasket (about £1.50) to turn up before we attempt tightening of the bolt take 2 :smt001

Hohum...

when i did my fork seals to compress them back down do get the bottom bolt back in i used a spring compressor at work for car struts, a bit like this 1

but i forgot we didnt bolt it down so i was happily compresing away and thort balls i left the bolt on the bench turned to pick it up and the force of the spring lifted the compressor off the floor andn the fork sprang up in the air puting a cheeky hole in the roof :pmsl

fortunatly i left a week later before the boss got back from holiday.

ended up getin 2 fat bolkes (dad and friend) to lean on them to get the bolts in.
